I am going to re-install, this time with an earlier version of Smoothwall.
I was just being lazy by not doing this in the first place!

I will also change 1 of the NIC cards, as at the moment I have 2 different
NIC's that both have RTL chipsets on.
I doubt that this has anything to do with the problem, but if it helps . . .

Btw, how does Optus authenticate it's users? 
Is it by the MAC address of the modem?
